What happens when your factory outgrows its own information

Most manufacturers do not lose control because production slows down. They lose control because production speeds up faster than their information can keep up with it.

That is what happened at LANCEWOOD®, one of South Africa’s largest cheese and dairy producers. As the business grew, and prepared to double production, its planning process still ran on spreadsheets and manual data entry. Updating the production plan took three to five days.

For a company producing high volumes of perishable product, a three to five day lag is not a paperwork problem. It is a production risk. By the time a report reflects what happened on the floor, the floor has already moved on to something else.

How LANCEWOOD closed the gap between the floor and the plan

TransLution did not hand LANCEWOOD another report to read. It connected live operational data directly into the planning process LANCEWOOD’s team was already using.

The rollout was deliberately incremental. Working with LANCEWOOD’s project manager, Sakkie Smuts, TransLution treated each stage of production as its own project: first the Dry Store, then Hard Cheese Maturation, then Whey, each one implemented and proven before moving to the next. Sales order picking from the finished goods warehouse followed once those were stable.

The Hard Cheese line, LANCEWOOD’s highest volume process, illustrates the mechanism. Product labels are generated as items are received into Syspro. Each item is scanned into a bin, and that scan posts straight back to Syspro, so the system always reflects where stock actually sits. Pallet transfers to off site curing warehouses are scanned and updated the same way, using Syspro’s Goods in Transit function, so a pallet in transit is never a pallet in the dark.

The planning spreadsheet itself did not disappear. TransLution rebuilt it to pull live data automatically from the same database, so planners kept the tool they already knew how to use. What changed underneath it was that the numbers stopped being three days old.

The result: a three to five day process in three hours

“The TransLution System has made a huge impact on our planning,” said Sakkie Smuts, LANCEWOOD’s project manager. “Before, it took us three to five days to update our plan in Excel. Now all of the stock data and figures are pulled into the spreadsheet automatically, and it only takes us three hours. For the first time we can trust the figures for planning, that they are accurate and today’s figures.”

The time saved matters. What matters more is what that time saving represents: for the first time, LANCEWOOD’s planners could trust that the numbers in front of them were current. LANCEWOOD has since extended the system to two additional sites in the Western Cape.

Visibility and control are not the same thing

Visibility means knowing what is actually happening right now. Not what happened three days ago. Not what someone remembers happening. Not what the spreadsheet last captured before someone went home.

Control means being able to act on that information while there is still time to change the outcome.

A production plan built on old information can only explain yesterday. A production plan built on current information can help you manage tomorrow. You need both halves. Visibility without control is just a faster way to watch problems happen. Control without visibility is just guessing with more confidence.

The goal was never to collect more manufacturing data. It was to shorten the distance between what happens on the floor, what your team knows about it, and what they are able to do about it.
